Kalypso PP Transition Fader problem

Hi all,
We've got a 4ME Kalypso Classic running v14.0.2. Last night for some reason the PP transition fader developed a problem where a full movement of the fader would only cause a 50% mix. Looking at the ME>Transition menu it shows the fader at 0% in the upper position and in the fully lower position it shows the mix at somewhere between 50% and 60% - it's not consistent. The mixer will correctly do a full transition if the Auto Trans button is pressed, but will only do a partial wipe or mix or key transition if the manual fader is used.
Doing a calibration shows that the fader is reading the correct values for the full range of movement when compared to the faders on the other ME rows. So it seems to be a software or firmware issue in the panel.
I've done a calibration a few times trying the fader in different positions for the upper and lower calibration values, and the best I've been able to get is a 90% range of movement - not good enough to do a full transition. I've also tried loading other emems and I even did an NV Memory clear on the frame, but still no dice.
Any suggestions? The director/switcher suggested that we just set the "pattern limit" - but after looking through the menus I can't find how to do a pattern limit on purpose in the Kalypso.
